Abstract

This study comprehensively examines hairpin (rectangular conductor) winding technology, which has become widespread in electrical machines in recent years. The study covers the basic principles of hairpin winding, its differences from traditional round wire windings, its electromagnetic and thermal behavior, manufacturing processes, insulation and reliability issues, and its main application areas. In particular, the design aspects concerning slot filling ratio, power density, AC losses, NVH (noise-vibration-harshness) effects, cost, and suitability for mass production—all important parameters in electric vehicle drive motors—are addressed. Furthermore, in line with current approaches in the literature, multi-physics modeling, advanced materials, and connection (welding/brazing) quality are evaluated
